Part 3: Step-by-Step – Building a "Crack Full" Inspection in NI VBAI

Let us walk through the workflow of setting up a crack detection routine using the full version of NI VBAI.

How to Achieve an Automated Crack-Inspection Workflow (legal tools)

  1. Define requirements:
    • Part geometry, crack types to detect (surface, subsurface, hairline), acceptable defect size, throughput (parts/min), lighting constraints.
  2. Choose hardware:
    • Camera resolution and sensor type, lenses, lighting (diffuse, ring, coaxial), and stable mounting.
  3. Prototype with software:
    • Rapidly prototype in NI VBAI trial or OpenCV. Use sample images to tune algorithms.
  4. Typical processing steps:
    • Preprocessing: grayscale conversion, normalization, denoising (Gaussian/bilateral).
    • Contrast enhancement: CLAHE or unsharp mask.
    • Edge/feature extraction: Canny, Sobel, morphological operations.
    • Segmentation: thresholding (adaptive/OTSU) or background subtraction.
    • Defect detection: blob analysis, connected components, contour filtering, machine-learning classifiers, or deep learning (CNN) for complex cracks.
    • Measurement & classification: length, width, location; set acceptance criteria.
  5. Validation & deployment:
    • Test on representative dataset; measure false accept/reject rates.
    • Optimize performance: region-of-interest, multi-threading, GPU acceleration where available.
    • Integrate with PLC/SCADA for pass/fail signaling and data logging.
  6. Maintenance:
    • Create retraining pipeline for ML models.
    • Implement regular calibration, lighting checks, and version control for recipes.

Aerospace – Turbine Blades

Challenge: Hairline thermal cracks across reflective superalloys. Solution: Full VBAI uses a 3D height map (via structured light) combined with the 2D crack detector to differentiate a crack from a scratch.

Part 8: The Future – VBAI and AI-Assisted Crack Detection

The "Full" version of NI Vision Builder now integrates with Deep Learning modules (available in the 2023+ updates). Traditional crack detection fails on "fuzzy" cracks (e.g., wood splits or concrete spalling).

The Full version includes a Deep Learning Anomaly Detector:

  1. You feed the AI 500 images of good surfaces (no cracks).
  2. The AI learns the normal texture.
  3. When a crack appears, the AI flags it as an anomaly with 99.9% accuracy.

This is currently the pinnacle of the "Full" VBAI ecosystem.

Visual Noise vs. Actual Cracks

A crack is technically a discontinuity—a void where the material separates. However, surface texture (brushed metal), lighting variations (glare), and contaminants (oil, dust) all look like "edges" to a camera. In a standard version of VBAI, a bright spot or a machining mark will trigger a false positive.
