Subject: Direct Injection (DI) Injector Extraction – High-Pressure Fuel System
Installation
- Press the injectors into the cylinder head by hand until they seat.
- Refit the fuel rail. Tighten the rail bolts to 20 Nm (15 ft-lbs) .
- Reconnect the high-pressure line (tighten to 25 Nm).
- Reinstall the intake manifold with a new gasket.
Step 3: High-Pressure Fuel Line & Rail Removal
CRITICAL: The high-pressure line from the pump to the rail is a single-use item. Mark it for disposal. vw 1.2 tsi injector removal
- Locate the high-pressure pump on the cylinder head (driven by the exhaust camshaft).
- Using two wrenches (17mm crowfoot preferred), loosen the fitting at the pump first, then the fitting at the fuel rail.
- Remove the line. Do not bend it—discard it.
- Unbolt the fuel rail. There are two 5mm Allen bolts holding the rail to the cylinder head.
- Gently wiggle the rail. The injectors are press-fitted into the rail via clips. Pull the entire rail + injector assembly out as one unit.
Warning: If an injector stays in the head while the rail comes out, you have broken the retaining clip. Stop. You will need to fish the clip out of the bore later. Technical Procedure for the Removal of Fuel Injectors
Step 2: Accessing the Intake Manifold
The injectors sit inside the cylinder head, beneath the intake manifold. On the transverse 1.2 TSI (Polo, Fabia, Ibiza, Golf), you must remove the complete intake assembly. Press the injectors into the cylinder head by
- Remove the engine cover (pull upward).
- Disconnect the MAF sensor and remove the air box lid.
- Remove the throttle body (4x 5mm Allen bolts). Place a clean rag into the intake port.
- Unplug the following:
- MAP sensor on the manifold
- Fuel pressure regulator (on the rail)
- EVAP purge valve
- All 4 ignition coil connectors (just move the harness aside)
- Remove the intake manifold bolts. There are 6 bolts (E8 or E10). The bottom two are a nightmare—use a universal joint and an extension.
- Detach the bracket for the wiring harness from the manifold.
- Pull the manifold off. You will likely see black, crusty carbon on the back of the valves. This is normal.
